Nylon vs Polyester for Activewear: Which Fabric Should Your Brand Choose?

Choosing the right base fabric is the most critical decision when creating a leggings or activewear collection. Nylon and polyester are the two leading synthetic yarns used in the industry today. They may look similar, but they perform very differently.

Here is a clear, brand-focused comparison to help you decide what is right for your collection.

What is Polyester Yarn Made From?

Polyester is a fully synthetic fiber made from PET - polyethylene terephthalate - the same polymer used to make plastic bottles. It is created through polymerization, where petroleum-based compounds like ethylene glycol and terephthalic acid are heated to form long polymer chains.

Those chains are then melted and pushed through tiny spinnerets to form continuous filaments, a method known as melt spinning. These filaments are then turned into yarn.

Because the entire process is man-made and highly controlled, polyester yarn is extremely consistent, easy to dye, and holds color exceptionally well. That is why it has become the standard for sublimation-printed gym wear and bold, all-over prints.

What is Nylon Yarn Made From?

Polyester is hydrophobic - it naturally repels water. It pushes sweat off the skin to the surface where it can evaporate quickly. This makes it excellent for high-intensity training, HIIT, running, and gym sessions where fast drying is essential.

Nylon absorbs a small amount of moisture into the fiber itself before releasing it. This can feel more breathable and cool to the touch during low to moderate activity, though it takes slightly longer to dry completely than polyester.

Bottom line: Choose polyester for high-sweat, high-heat workouts. Choose nylon for studio, yoga, and all-day comfort where breathability and softness matter more.
